1. camshaft for smooth movement install and tighten the camshaft holder bolts in a criss cross pattern in two or three steps to the specific torque 16 Nem 1 6 kgfem install the cam sprocket into the camshaft flange Turn the crankshaft clockwise and align the punch mark on the primary drive gear with the index mark on the right crankcase cover A see picture 2 Make sure the piston is at T D C Top Dead Center on the compression stroke Check that the index line on the cam sprocket align with the top head surface see picture 3 install the camshaft chain tensioner and tighten the sealing bolt with the washer Check if the valve cover gasket is damaged or worn and replace it with a new one if necessary install the cylinder valve cover and tighten the bolts to the specified torque 10 Nem 1 0 kgf m install the ignition coil the spark plug the spark plug cap and the breather hose of the valve cover install and tighten the crankshaft hole cap of the clutch side to the specified torque 15 Nem 1 5 kgfem install the carburettor and fix the relative hose band Connect all the connectors of the electric circuit install the following components the secondary frame the connecting tube and tighten the band the crankcase breather tube and tighten the assembling bolts of the secondary frame to the specified torque upper mounting bolt 30 Nem 3 1 kgf m lower mounting bolt 49 Nem 5 0 kgfem Install the exhaust pipe with the new gasket and2. kgfem Lato telaio 34 Nem 3 5 kgfem Applicare una soluzione di olio al molibdeno alla superficie esterna di ciascun alza valvole installare gli alza valvole e le spine di centraggio sul supporto dell albero a camme Installare gli spessori calibrati installare il complesso del contenitore dell albero camme con i lobi della camma di aspirazione rivolti verso l alto Controllare che l albero a camme si muova senza problemi Installare e stringere i bulloni seguendo uno schema incrociato in due o tre fasi successive alla coppia specificata 16 Nem 1 6 kgfem installare la ruota dentata della distribuzione nella flangia dell albero camme Ruotare l albero motore in senso orario ed allineare il contrassegno punzonato dell ingranaggio conduttore primario col contrassegno di riferimento sulla copertura destra del carter A fig 2 Accertarsi che il pistone si trovi al punto morto superiore TDC della corsa di compressione Controllare che la linea di riferimento sull ingranaggio dell albero a camme sia allineata alla superficie superiore della testata fig 3 installare il tendicatena della distribuzione e stringere il bullone di tenuta con la rondella di tenuta Controllare se la guarnizione del coperchio valvole del cilindro danneggiata o deteriorata e sostituirla con una nuova se necessario Installare il coperchio valvole e stringere i bulloni alla coppia specificata 10 Nem 1 0 kgfem Installare la bobina di accensione la candela

ATHENA ISTRUZIONI DI MONTAGGIO GRUPPO TERMICO ASSEMBLY INSTRUCTIONS CYLINDER KIT INSTRUCTIONS DE MONTAGE _ GROUPE THERMIQUE gt FIM G026 ALESAGGIO GSS CILINDRATA RAPPORTO DI COMPRESSIONE 78mm 52 2 mm 249 4 cc 13 1 82 mm 52 2 mm TT Ge 13 121 OPERAZIONI PRELIMINARI SMONTAGGIO Lavare accuratamente il veicolo e il motore Smontare sequenza Sella plastiche convogliatori e fianchetti serbatoio silenziatore scarico collettore scarico piastre fissaggio gruppo termico dopo avere svuotato il liquido di raffreddamento togliere il tubo dell acqua della testata il tubo dell acqua davanti al cilindro la bobina il tubo di sfiato del coperchio valvole la candela ed il car buratore Togliere il coperchio valvole ed il tappo del foro albero motore ed allineare ruotando l albero in senso orario il contrassegno punzonato sull ingranaggio conduttore primario col contras segno sulla copertura destra del carter A fig 2 Accertarsi che il pistone sia al PUNTO MORTO SUPERIORE della corsa di scarico Controllare che la linea di riferimento presente sulla ruota dentata della distribuzione sia allineata col contrassegno A del supporto dell albero a camme A fig 3 Togliere il tendicatena la ruota dentata di distribuzione dall albero camme e sospen dere la catena della distribuzione con una cordicella per evitare che cada nel carter FARE ATTENZIONE A NON FAR CADERE BULLONI E LA RUOTA DEN
4. TATA NEL CARTER Rimuovere il supporto dell albero camme gli spessori e la testata del cilindro PER EVITARE DI DEFORMARE IL SUPPORTO DELL ALBERO A CAMME E LA TESTATA DEL CILINDRO ALLENTARE DADI DI CIRCA 1 4 DI GIRO ALLA VOLTA rimuovere la guarnizione e le spine di centraggio sfilare il cilindro e coprire l imbocco del carter per evitare che vi entrino impurit togliere la guarni zione di base ed il pistone Verificare i seguenti componenti Biella misurare il diametro del foro passaggio spinotto limite di servizio 16 04mm Testata cilindro pulire il cielo della testata da possibili incrostazioni Valvole aspirazione scarico verificare la tenuta e il gioco attenendosi al manuale uso e manutenzione del veicolo Laffidabilita del vostro motore viene garantita anche dalle buone condizioni di questi componenti MONTAGGIO GRUPPO TERMICO Pulire accuratamente i componenti originali che si andranno a riutilizzare e tutti i nuovi componenti del gruppo termico Athena facendo particolare atten zione che non vi siano impurit all interno dei vari canali del cilindro o sul pistone installare le fasce elastiche evitando di danneggiare il pistone facendo attenzione che l anello superiore abbia il contrassegno rivolto verso l alto Posizionare quindi le fasce elastiche come indicato in fig 1 Coprire l apertura del carter con uno straccio Installare il pistone posizionando il contrassegno della freccia rivolto verso il lato
5. assage de l axe de piston limite de service 16 04mm Culasse de cylindre nettoyer le ciel de la culasse de possibles incrustations Soupapes d aspiration de d charge v rifier la tenue et le jeu en suivant les instructions du manuel d emploi et d entretien du conducteur La fiabilit du moteur d pend directement de la bonne qualit de ces composants MONTAGE DU GROUPE THERMIQUE Laver soigneusement les composants originaux r utiliser et tous les nouveaux composants du groupe thermique Athena en faisant particuli re attention qu il n y a pas d impuret s dans les conduits du cylindre ou sur le piston installer les segments de piston en vitant de l endommager reposer le segment sup rieur avec sa marque tourn e vers le haut Reposer les segments de piston comme indiqu sur la figure 1 Couvrir l ouverture du carter moteur avec un chiffon Reposer le piston et placer le rep re du piston tourn du cot de la soupape d chappement Apr s avoir graiss de piston poser le dans le piston en appuyant l g rement avec la main apr s avoir pos les clips de de piston s assurer qu ils soient bien log s dans leur logements Reposer le nouveau joint d embase fourni dans le kit Athena et les goujons sur le carter moteur Enduire du cylindre le piston e les segments de piston d huile moteur et reposer le cylindre tout en compressant les segments de piston N B Ne pas faire tourner le cy
6. cteurs du moteur et les convoyeurs de radiateur Assembler les manchons du circuit de liquide de refroidissement Si le niveau est insuffisant ajoutez du liquide de refroidissement jusqu au niveau du goulot de remplissage Remplir le carter moteur avec l huile SAE 10 W 40 jusqu la marque de niveau maximum capacit 0 69 litres lors du changement d huile et de filtre capacit 0 66 litres seulement lors du changement d huile Nettoyer et si n cessaire remplacer le filtre air Poser le r servoir de carburant le si ge et les caches lat rales V rifier et r gler la carburation selon le nouveau groupe thermique Athena RODAGE USAGE ET ENTRETIEN Pour le rodage et l entretien conformez vous strictement au MANUEL D USAGE ET D ENTRETIEN DU CONDUCTEUR Utiliser des essences avec au moins 96 octanes Ne forcer pas le moteur pendant les premi res 2 3 heures de course parce qu on peut endommager le groupe thermique On obtient les meilleures performances seulement apr s un bon rodage Il est n cessaire de remplacer le piston au premiers signales de fatigue du groupe thermique pour ne pas compromettre la rotondit de la chemise du cylindre Limite de service du piston le piston doit tre remplac apr s 15 heures de course Nous tenons vous rappeler que l accessoire lui seul ne suffit pas et qu un montage correct donnera votre moto ses meilleures performances Le montage des articles i
7. della valvola di scarico Dopo aver lubrificato lo spinotto inserirlo nel pistone facendolo avanzare con la pressione della mano dopo aver inserito gli anelli fermo spinotto accertar si con scrupolo che gli stessi siano ben sistemati nella loro sede Posizionare la nuova guarnizione base cilindro fornita nel kit Athena e le spine di centraggio sul carter Ungere il foro del cilindro il pistone e le fasce elastiche con olio motore pulito ed installare il cilindro comprimendo le fasce elastiche N B non fare ruotare il cilindro poich ci potrebbe causare la rottura delle fasce elastiche Stringere il bullone di montaggio del cilindro alla coppia specificata 9 8 Nem 1 0 kgfem installare la guida della catena della distribuzione allineando le sue linguette con le scanalature del cilindro installare le spine di centraggio e la nuova guarnizione testa cilindro fornita nel kit Athena installare la testata del cilindro con relative rondelle e stringere i dadi seguendo uno schema incrociato in due o tre fasi alla coppia specificata 39 Nem 4 0 kgfem Stringere i bulloni 6 di montaggio della testata alla coppia specificata 9 8 Nem 1 0 kgf m Installare le piastre di supporto del motore la rondella i bulloni e i dadi NB Ogni piastra di attacco motore ha un contrassegno di identificazione 4 per il lato sinistro e R per quello destro Serrare il dado della piastra di sostegno motore alla coppia specificata Lato motore 54 Nem 5 5

16. procket from the crankshaft and suspend the cam chain with a piece of wire to prevent it from falling into the crankcase BE CAREFUL NOT TO DROP THE SPROCKET BOLTS AND CAM SPROCKETS INTO THE CRANKCASE Remove the camshaft holder assembly the shims and the cylinder head LOOSEN EACH NUT ABOUT 1 4 TURN TO AVOID WARPING OF THE CAMSHAFT HOLDER AND THE CYLINDER HEAD Remove gasket dowel pins cylinder and cover the opening in the crankcase to prevent impuri ties from falling into Remove the base gasket and the piston Check the following components Connecting rod measure the diameter of the piston pin hole service limit 16 04mm Cylinder head clean the combustion chamber from possible encrustations Inlet exhaust valves check the tightness and the clearance keeping to the maintenance manual Health of your engine is guaranteed by the good conditions of these elements ASSEMBLY INSTRUCTIONS Clean carefully all the original components you are re placing and all the new components of the Athena cylinder kit Be sure that there are no impurities left inside the cylinder ports or on the piston FIG 1 D Install the piston rings and try to avoid piston damage during installation Make sure to install the top ring with its marking facing up Assembly the piston rings as indicated in picture 1 Cover the opening in the crankcase with a rag Position the piston arrow facing to the exhaust valve side After lubricating the piston pin slide i
17. t inside the piston pinhole by pushing it with hand after assembling the circlips check carefully that they are well tightened inside their seats Place the new cylinder base gasket supplied with the Athena kit and the dowel pins on the crankcase Coat the cylinder bore piston and piston rings with engine oil and install the cylinder while compressing the piston rings N B Do not rotate the cylinder since this may cause the piston ring to break install and tighten the cylinder mounting bolt M6 to the specified torque 9 8 Nem 1 0 kgfem install the cam chain guide by aligning its tabs with the cylinder grooves install the dowel pins and the new cylinder head gasket supplied in Athena kit install the cylinder head onto the cylinder with its washers and tighten the nuts to the specific torque in a criss cross pattern in two or three steps 39 Nem 4 0 kgfem Install and tighten the cylinder head mounting bolts M6 to the specific torque 9 8 Nem 1 0 kgf m Install engine hanger plates washer bolts and nuts Every plate is identified by L for left and R for right Tighten the engine hanger nut to the specific torque engine side 54 Nem 5 5 kgf m frame side 34 Nem 3 5 kgfem Apply molybdenum oil solution to the outer surface of each valve lifter Install the valve lifters and dowel pins into the camshaft holder Install the calibrated shims install the camshaft holder assembly with the intake cam lobes facing up Check the
18. the muffler and tighten the relative bolts and the joint band install the engine guards and the radiator grills Connect the tubes of the cooling circuit Add coolant up to the filler neck hole Fill the crankcase with the recommended oil SAE 10 W 40 up to the upper level mark capacity 0 69 litre at oil and filter change capacity 0 66 litre only oil change Clean and replace the air cleaner element if necessary Install the fuel tank with the fuel valve the seat and the side covers Check and if necessary adjust the carburetion to the new cylinder kit Athena RUNNING IN USE AND MAINTENANCE For the running in and the maintenance follow carefully the instructions given the manual OWNER S USE AND MAINTENANCE MANUAL Use petrol containing at least 96 octanes Do not force the engine during the first 2 3 running hours as you can cause damages to the cylinder kit The best performance is obtained only after a good running in As soon as you feel that the engi ne power is decreasing we suggest to replace the piston in order not to compromise the roundness of the cylinder tube Service piston limit we suggest replacing the piston after 15 running hours We remind you that it is not the single part but all the parts as a whole that give your engine the best performance Only qualified technicians must make the assembling of the article s included in this kit In case a wrong assembling causes any faults and or
